Technical activewear production

Performance Sportswear Manufacturing

Performance apparel requires precise stretch recovery, moisture management, high-gauge knitting, flatlock construction, and patterns designed around movement rather than a static silhouette.

Fenalt manages the BOM, material approvals, prototyping, technical trims, inline control, AQL 2.5 inspection, and export dispatch.

Direct answer

Technical sportswear is a coordinated engineering problem

Fenalt matches tech packs with vetted facilities equipped for 4-needle 6-thread flatlock machines, heat-seal bonding, and ultrasonic seamers. The production route is built around raw material sourcing, lab dips, pattern grading, prototyping, and activewear-specific inline checks.

Every bulk order is inspected under ANSI/ASQ Z1.4 Level II with an AQL 2.5 acceptance threshold so mechanical, dimensional, colorfastness, and presentation requirements are checked before dispatch.

Silhouettes

Start with the movement profile of the garment

Compression and base layers

4-way stretch interlock, flatlock seaming, and ergonomic muscle support for tights, leggings, and fitted layers.

Training and running tops

Micro-mesh ventilation, articulated raglan sleeves, bonding, and heat-transfer markings around movement and sweat zones.

Outerwear and shells

DWR-coated ripstop nylon, taped waterproof seams, and laser-cut ventilation for lightweight run shells and windbreakers.

Sports bras and crop tops

Encapsulation support, stabilized elastic chest bands, and cross-back or racerback structures for high-impact movement.

Fabric engineering

Construction and branding

Comfort depends on how the seam meets the athlete

ISO 607 flatlock lays a 4-needle 6-thread seam flat against the skin, reducing chafe. Differential-feed overlock and twin- or triple-needle coverstitching accommodate stretch without thread breakage.

Thermal adhesive taping and ultrasonic welding support seamless hems, zip plackets, and pocket facings. Bar tacks reinforce crotch intersections, pocket openings, and strap joins, while chainstitch rows stabilize technical waistbands.

Silicone and high-stretch HTV graphics move with the fabric. Dye sublimation preserves breathability; reflective EN ISO 20471 transfers and raised silicone or TPU badges add visibility or brand detail.

Technical trim package

  • Tagless heat-transfer care and composition labels.
  • Rubber-dipped, silicone-coated, or metal-aglet drawcords.
  • Semi-autolock or full-autolock zippers, including coated options.
  • Auto-vented recyclable polybags, scannable SKU labels, and double-wall cartons.

Sampling

Physical approval protects the movement brief

The first sample is not only a size check. It confirms drape, stretch recovery, seam placement, and the way the garment behaves during activity.

01

Tech pack and CAD

Review POMs, tension charts, flat sketches, and movement requirements.

02

Fit sample

Validate pattern, sizing, seam placement, stretch, and drape in a working fabric.

03

Material approvals

Run Pantone lab dips and decoration strike-offs for physical approval.

04

PP sample

Use final bulk fabric, complete trims, decoration, and thread types.

05

Golden sample

Lock the approved unit as the baseline for inline and final audits.

Quality protocol

Test the fabric, seam, measurement, and metal risk

Fabric

GSM, stretch recovery, wash stability, wicking, and colorfastness.

Seam

SPI, thread tension, flatlock balance, and seam elasticity under load.

POM

Chest, sleeve, shoulder, waist, inseam, and other points against the tech pack.

Metal

100% of finished garments pass calibrated detection for broken needle fragments.

Release

Final pre-shipment inspection follows ANSI/ASQ Z1.4 Level II at AQL 2.5.

Order planning

The calendar stays clear from lab dip to export

Fenalt's standard MOQ is 50 pieces per style. Sampling takes 10–15 days for production plus 3–5 days for courier shipping. Bulk production takes 15–20 days from PP sign-off to export dispatch.

DAP serves small-batch courier shipments. FOB designated port of export serves bulk sea freight consignments.

Technical intake checklist

  • Movement profile, fit block, stretch direction, and POM chart.
  • Fiber blend, GSM, recovery, wicking, DWR, and color target.
  • Seam, bonding, graphic, reflective, zipper, and trim requirements.
  • Destination market, packaging, barcode, and inspection requirements.

Questions & answers

Performance sportswear manufacturing FAQ

What is the MOQ for custom technical sportswear?

Fenalt's standard MOQ is 50 pieces per style, allowing multiple colorways and sizes without a large initial capital commitment.

Can we provide our own tech pack and size chart?

Yes. Fenalt works directly from client tech packs, CAD designs, and custom POM charts. Our engineers can also turn flat sketches into production-ready technical files.

Which graphics work best on elastane-blend fabrics?

High-stretch silicone heat-transfer printing and dye sublimation are recommended. Silicone stretches with the fabric; sublimation bonds into polyester without adding hand-feel weight.

How is fit consistency maintained across production?

Technical fabrics undergo pre-wash shrinkage evaluation and heat-setting before cutting. CAD patterns account for known relaxation rates and are audited against the approved POM chart.

What is the turnaround from tech pack to delivery?

Sampling takes 10–15 days for production plus 3–5 days courier shipping. Bulk production takes 15–20 days after pre-production approval to export dispatch.

Can Fenalt match Pantone colors for sportswear?

Yes. Fenalt develops lab dips against Pantone Fashion, Home + Interiors TCX/TSX references and submits physical dips for approval before bulk dyeing.

How are high-stress seams reinforced?

4-needle 6-thread flatlock stitching, dense bar tacks, and appropriate seam profiles reinforce pocket corners, straps, crotch intersections, and other high-strain joins.
